Digital twins optimise warehouse performance

18/08/2025 by Derek

Digital twins is technology that improves the efficiency of a warehouse and reduces overheads.

A digital twin is a simulation of the physical warehouse. It is linked to the warehouse system so that any changes in the warehouse are mirrored by the digital simulation in real time. For instance, in an e-commerce warehouse, staff with aisle picking trolleys are tracked as they pick order items and take them to packing stations. The data the digital twin gathers is used to forecast demand, manage inventory and help make informed decisions.

Digital twins technology is used to design new warehouses, modify warehouse layouts, plan staff levels and create optimal picking routes.

Compared to standard warehouse management systems, digital twins offer more sophisticated tools, as they are continuously updated with real-world data. For example, digital twin technology can identify where there is more pressure on a particular area of the warehouse and create procedures to alleviate the pressure.

The digital twins system does not have to be based in the warehouse. It can receive data at a remote location, where it processes and verifies the information. It is able to run scenarios based on customer forecasts, combining predictions with actual production records. The system tracks projected volumes against warehouse activity, providing a complete picture that is used to modify the warehouse operations for optimal performance.

The International Standards Organization (ISO) is researching how to develop digital twins technology into a mature tool that is straightforward to use and cost-effective for mass use.
